Customer project Board & moisture / Germany
Moisture & Crush Complaints: 5.8% to Under 0.2%.
A German distributor needed scratchers that stayed rigid through sea freight and warehouse stacking. We changed the core and protective pack together, lifting measured strength by 45% and stacking from three layers to five.

01 / THE BUYER’S PROBLEM
The complaint arrived after the sea journey
A leading German B2B importer and distributor brought us scratchers affected by moisture softening and crushed edges. The complaint rate was 5.8%. The problem did not end with the product: pallet stacking stopped at three layers, limiting warehouse use.
The buyer’s durability and environmental-compliance requirements were demanding. Our job was to strengthen the scratcher and protect it through the route where the previous construction had lost shape.

02 / THE CONSTRAINT
More board alone was not the whole answer
The core needed resistance to crushing, but it also traveled inside a carton exposed to the same shipping and storage pressures. We had to address the material and its protection together.
Higher stacking added another constraint. The buyer needed a pack that supported a taller pallet arrangement without collapse. A stronger sample core, on its own, could not demonstrate that the complete stack would work.
03 / PRODUCT & PACKAGING ENGINEERING
The core, the moisture barrier, and the stack
Build around a high-density core
We prepared higher-basis-weight material comparisons and selected a high-density core for the revised scratcher. The strength comparison recorded a 45% improvement in edge-crush and burst performance. This gave the buyer a measured material decision instead of an instruction to buy a generally thicker board.
Moisture control helps the paper-based structure retain its resistance to deformation.
Protect strength during the voyage
The revised pack combined a five-layer reinforced outer carton, moisture protection, and corner guards. Moisture can reduce a paper structure’s rigidity; unsupported or damaged corners can interrupt the carton load path. Those mechanisms explained why the pack needed reinforcement around the core, not only more material inside the product.
Corner protection reinforces a critical part of the stacked-carton load path.
Make the warehouse arrangement part of the job
The project moved from three pallet layers to five without collapse in the stacking review. The buyer recorded 40% higher warehouse-space utilization. These were related but different gains: the layer count described the stack; the space figure described how the customer used its warehouse after the change.
Core strength and stacked-pack performance answer different engineering questions.
04 / SAMPLING, TESTING & RELEASE

Conformity at production review.
Comparative material samples were ready in four days. Compression and high-humidity testing followed within six days. The revised core was assessed with the reinforced protective pack, addressing the route associated with the original deformation complaints.
Production and loading of three 40HQ containers took 18 days. Dimensional conformity reached 99.8%. That factory result accompanied the release; the later complaint rate measured a different point in the chain, after the buyer received and supplied the goods.

Release checks
- Compare the approved high-density core with the material samples.
- Check moisture protection, corner guards, and reinforced carton together.
- Confirm the reviewed five-layer pallet arrangement.
- Reconcile dimensional release records with downstream complaint reporting.
05 / DISPATCH & COMMERCIAL RESULT
Fewer soft edges. More usable stacking height.
Moisture-softening and edge-crush complaints fell from 5.8% to below 0.2%. The five-layer stack expanded storage use while the 45% strength improvement addressed the material weakness behind the brief.
The buyer singled out the combination of core density and moisture protection. For its purchasing team, dependable quality meant goods that retained their shape after sea freight, not merely a clean sample before dispatch.

“We’re demanding on durability and environmental compliance. The high-density core and moisture protection solved the sea-freight deformation. Of the factories we’ve worked with, your quality control has been the most reliable.”

Planning a similar order?
Should we change the board or the export carton first?
Start with the failure. This project needed both: a high-density core and moisture-protected reinforced packing. Send photographs, material details, carton information, and the shipping or storage conditions associated with complaints.
Can you review our stacking limit?
Yes. Include the pallet layout, current layers, carton dimensions, and load requirements. The complete packed stack needs assessment; a core-strength result alone does not establish pallet performance.
What was included in this sample program?
Higher-basis-weight comparisons were completed in four days, followed by compression and high-humidity testing within six days. The approved package included moisture protection and corner guards.
